Rocker panel hole...best non-welding fix?
Posted by: Acer

We have a beater car that needs to pass inspection. It has a large rust hole in the rocker panel, 4" x 6". The rest of the panel can make it through. We need this done DIY cheap as possible. I want it to hold up for a year or two, so whatever DIY method we choose we will do our best, but I can't weld and it would be cheaper to trash the car than to have the rocker professionally done. Suggestions?

They make plastic slip on rocker panels for some vehicles that go right over the existing one. Might check into that if you don't need a long term actual fix.

Can you rivet sheet metal over the hole?

Fill the hole with non-expanding foam. Shape it to fit. Mix Bondo fiberglass and spread over surface. Sand to proper form and paint.

What car and how old? As mentioned, you can get a replacement to fit over it. A 4" by 6" hole is really bad and would usually imply other significant rust damage you haven't seen.

Get some pieces of metal and use some really good epoxy like PC7. You could also go to a muffler shop, those guys many times will weld things for very cheap. Sometimes you can just bring them beer.
